Siniat Romania opens Euro50m gypsum wallboard plant in Turceni
14 October 2015Romania: Siniat Romania, part of Etex, has opened a gypsum plant in Turceni, Gorj, following a Euro50m investment from its own funds.
The gypsum wallboard plant encompasses 320,000m2 of land and is the largest in Romania, according to the company. With a production capacity of 27Mm2 of wallboard, the unit serves a strategic purpose for Siniat Romania, covering 10 markets across south-east Europe.
The Turceni plant is the first in Romania that uses synthetic gypsum produced from the gas desulphurisation process from a power plant. The gypsum has high purity and consistency and is an excellent feedstock for wallboard. In addition, water used in the production process will come from rainwater collected from the roofs of the plant and drilled wells, thus limiting resource consumption, while waste water will also be internally recycled.
Siniat has also invested Euro1m in the construction of a new road that links the plant to the national road, limiting the impact of heavy vehicles on the local community. The plant provides 80 new employment opportunities for the local community, with the new employees being trained in Siniat plants in Romania, Italy and Germany.
"Siniat plays an active role in local communities. We particularly appreciate the labour force in Romania, with well-trained and motivated people. We constantly invest in technology and use high quality raw material. We develop in a stable economic environment with high potential. Our goal is to capitalise on this potential," said Marc-André Fritzsche, General Manager of Siniat Romania. Siniat Romania has two other plants in Bucharest and Aghiresu (Cluj).
US: Workers have been constructing a new facility to process by-products from FirstEnergy Corp's coal-fired power plant as the company makes a major change in how it disposes of industrial waste. Some of the plant's by-product is already sold and reused by National Gypsum, which takes about 500,000t/yr of synthetic gypsum for wallboard production.
The Ohio-based company plans to have the project ready for use at the end of 2016, when the company has agreed to halt the use of the residual waste impoundment known as Little Blue Run, which many neighbours have alleged has leaked hazardous waste and released noxious odours.
When the Bruce Mansfield plant removes sulphur dioxide from its emissions, it creates coal combustion by-products. FirstEnergy has been depositing much of the by-product in Little Blue Run, West Virginia. However, the state Department of Environmental Protection sued in 2012 over leaks and threats to groundwater. As part of a settlement, the company agreed to no longer use Little Blue Run by the end of 2016.
James Fitzgerald, Manager of major projects, said that new disposal sites for materials treated by the new dewatering facility will be different. "That landfill will have different regulations, different requirements. There are liners associated with it. So it's a whole different process," said Fitzgerald.
With the new facility, FirstEnergy will process 2.5 – 3.5Mt/yr of by-product, which consists of fly ash, sulphur and lime. It will be processed at the new facility, where water will be removed. The water from the process will then be reused at the plant, said Jim Graf, Director of the Bruce Mansfield plant. Once the new facility processes the by-product, it will be moved by barge to another site. The new project will cost more than US$200m.
Romania: Siniat Romania, part of Belgian industrial group Etex, will open a Euro50m wallboard plant in Turceni, southern Romania in October 2015.
The company will create 80 new jobs in the production division of the plant. Some 80% of the staff has already been recruited. The plant will produce plasterboard using synthetic gypsum from power producer CET Turceni. It will be the only plant in Romania to use synthetic gypsum from the flue gas desulphurisation process at a thermal power plant, according to Siniat.
US: According to local media, NB Power has paid J D Irving more than US$12.3m in penalties and contract renegotiation fees since 2009.
"The revelation that NB Power has a contract with J D Irving to provide gypsum from the oil-burning Coleson Cove plant until 2026 for Irving's wallboard plant and pay J D Irving when they can't deliver stunned many New Brunswickers," said David Coon, New Brunswick Green Party leader. "It reminds me of the contract this government currently has with J D Irving to supply an unsustainable volume of softwood from the Crown lands for years into the future or pay up if they can't deliver."
The 2005 contract commits NB Power's Coleson Cove generating station to provide a minimum amount of synthetic gypsum to Atlantic Wallboard every year until 2026. NB Power currently produces 20,000 - 30,000t/yr of gypsum. According to NB Power, the contract states that in the event of a production shortfall, NB Power must pay for the difference between the actual gypsum supplied and the minimum amount of gypsum agreed to in the contract. NB Power has paid US$5.33m in shortfall penalties since the 2009 - 2010 fiscal year. NB Power paid Atlantic Wallboard another US$5m in 2010 - 2011 so that it could reduce the annual cap that it is required to meet, thereby reducing the penalties it has to pay in the future.
Brent Staeben, director of marketing and communications for NB Power, said that the contract was again renegotiated recently, costing another US$2m. "The contract has evolved over time to reflect the fact that the production at Coleson is changing. We have been in constant talks and negotiations over the course of this contract with the buyer to ensure that it better reflects the production at the facility, said Staeben. NB Power has budgeted another US$829,000 for a penalty payment for 2015 - 2016.
Despite the fact that Coleson Cove is producing less gypsum than anticipated, Staeben sid that the contract still makes economic sense because the gypsum needs to be disposed of one way or another. "Originally we committed because we had some sense of how much we would be producing over time. We estimated that, at that time, when we looked into the future, we would need to landfill this," said Staeben. "The cost of landfilling would be significant, in the tens-of-millions of dollars. Even with the changing nature of production there, it's still a very, very good deal for New Brunswickers," he added.
"Without the synthetic gypsum from Coleson Cove, the project would not proceed as the economics to run a gypsum plant in Saint John, relying solely on natural gypsum rock, would not be viable," said Atlantic Wallboard's franchise application to the New Brunswick Energy and Utilities Board in 2006. The document also stated that, "Over time, however, synthetic gypsum from NB Power's generating stations will be supplemented by natural gypsum planned to be imported from out-of-province sources to produce wallboard products."
Czech Republic/Germany: Claudius Peters has been awarded a contract from a German-Czech consortium for the delivery of a gypsum calcining plant with a capacity of 12.5t/hour for installation at a Czech power plant. Commissioning is planned for the beginning of 2016.
The scope of supply comprises a HIC (Horizontal Impact Calciner) to calcine flue gas desulfurisation (FGD) gypsum which has been ordered for the first time. The HIC has especially been developed for the calcination of synthetic gypsum. The material is further conditioned in a homogeniser with a capacity of 12.5t/hour. The material will be transported in tankers to Germany for further processing. This is the sixth homogeniser supplied by Claudius Peters.
Charah reports strong demand for synthetic gypsum fertiliser
16 October 2014US: Louisville's Charah Inc uses by-product gypsum from a local coal plant to make a fertiliser, SUL4R-PLUS, which is used by domestic and international farmers. Charah has now announced plans to expand its operations as demand grows.
In April 2013, Charah opened a US$14m plant at Mill Creek Generating Station in Louisville to produce SUL4R-PLUS after recognising a market for it in the agricultural industry. The sulphur content in local soil has fallen significantly in recent years as high-yield farming has pulled more of it out of the ground.
Charah gets gypsum powder from the Mill Creek facility and makes it into fertiliser pellets using several additives. It then sells the pellets to distributors. SUL4R-PLUS is now used in several states, including Texas, Wisconsin, Florida and other countries, including Canada and the Dominican Republic.
Due to its popularity, company officials have stated that they plan to expand operations with the introduction of a second production line at the Mill Creek production facility. In the future, it could also build production lines at other power plants it works with around the country.
